My only other thought would be to have the old plate welded off and a new larger size welded back on. If you have the swing hitch you could even take it off and take it to a welding shop. Again, I do hope it works out for you. In rereading this I can understand how frustrated the whole thing has been for you.

Mine was replaced by Trailmanor (South Dakota factory) a few weeks back. They enlarged the lower hole on the frame.

Well I used the 2 hole saw method this morning and it took maybe a minute and a half.
It might take me awhile to separate the two hole saws though (I used another mandrel and the 2 hole saws were separated easily)
This was a swing tongue, so I took it completely off and laid it upside down on the lawn.
It would work just as well on a regular tongue except you would be on the ground drilling up.

We couldn't make the TM rally in CA, but once we got it together we took a shorter camping trip. Luckily, DH insisted on keeping the hitch attached to the truck. When we got home, we tried to detach the ball from the truck by cranking up the jack, but it failed and slammed down after a couple of cranks. That was kind of a scary moment, it dropped 6 to 8 inches without any warning.

We ordered this from E-Trailer PSRV2000013 it's supposed to come in the next couple of weeks.

I discovered that there is a certain diameter of the lower part of the jack (outside) and that there is a difference in where the jack handle goes (must be a "sidewinder" in front because of the propane tanks cover). It's rated at 2000 lbs. but has an "External Gearbox" which I would welcome if we could inspect the gears every time we hitch up and could lube regularly.

Any thoughts about this? I'll let you know when we get it and what we find out.

Often times, I've read, what fails with these tongue jacks is the gears -- they wear out or get stripped. Replacement gears are can be purchased, and they are not expensive -- maybe $10-$15 -- and takes about 5-10 minutes to swap out. If your particular jack is no longer sold, you may have to try a few sets before finding one that fits. But that's probably not worth the time unless replacing the jack is an issue (such as different mount, etc.)

That's what we will have to do. There are no manual crank jacks with a crank on the front available with the diameter at the bottom of the hitch that came with our frame. So we've been looking into what type of hole saws we will have to purchase to get the job done. Lots of tools here, but nothing like this. We will go shopping for the hole saws today and plan on using the 120V drill vs our favorite cordless drill. Unfortunately one of us will have to get under the tongue and press upwards with pressure to enlarge the hole. The only hole saw we have is for doors/locks. There are many Youtube videos about how to use multiple hole saws with two different diameters to enlarge the hole using one as a guide. This is a better jack than what came with the TM, other one is a sealed unit which doesn't have any way to lube the gears or open it up to replace the gears.

Wish us luck with the hole drilling!

The saga goes on. We have discovered that our tongue hitch diameter on the lower side is 1 7/8 (at least I think it is because the 2" doesn't fit) so we are going to Ace Hardware in the morning to pick one up. What a PITA. Ours is a 1997 so this may not apply to your newer models.

That makes me terribly queasy. I'm sure you will place multiple sturdy supports under the tongue in case something goes wrong. Or actually hitch the trailer to the hitch ball on the tow vehicle.

These are designed for cutting wood, or at most, aluminum. Steel may be a different thing.

Would it not be possible to cut a block of 2X4 that can be pushed up under the hole, and clamped in place with a couple big C-clamps outside the hole area? You could mark the center of the hole directly on the wood, and drill downward, using the hole in the wood to guide a single hole saw - no need to buy two blades.

Just thinking - dangerous, I know.

If you like I could post a picture of many, many blocks under the tongue. Even an earthquake couldn't make it drop. Safety First! I ordered a 1 7/18 hole saw from Ace Hardware. That's the diameter we have to to deal with our older TM. Going to pick it up tomorrow.

Thanks for your concerns but neither one of us wants to die!

I'll pass your idea on to DH. We constantly argue over the approach to these things. Usually i am right LOL! We have a lot of tools here, clamps, etc. I am the engineer here even though I am am an accountant by trade.
