I replaced one of my side wood pieces. I used treated wood, but used my table saw to trim it to the exact dimensions I needed. Then I used the end cut treatment on all the cut surfaces.
I used gorilla glue because it is the same formulation used to glue the aluminum skin to the wood or styrofoam. I've had no issues with adhesion.

Larry,
I was trying to decide on what to use for gluing the wood into place. I have not used any of the Gorilla Glue products (except for their tape). Did you use the foaming glue? That seem like it would hold the most promise. Thanks!

Interesting to know about the Gorilla Glue! Which type of glue are you referring to?

You want the polyurethane stuff ("original Gorilla glue"). It's water activated, so it actually works best when the wood is damp. The glue expands into the wood, so that's why you see the foaming. I'm pretty sure TM uses the polyurethane glue anyway.
You will also want to clamp the portion of the shell you are gluing between two wood pieces or else the glue will tend to push the aluminum skin outwards instead of pushing the glue into the wood. I hope that makes sense. I may have a picture of how I set up my clamps, but I can't look until I get home.
